How to Cut a Stopped Dado Joint by Hand

A stopped dado is a shelf housing that ends short of the visible front edge of a cabinet side. It gives the shelf a broad, square bearing surface without leaving the open end of a groove to interrupt the front of the case.

The work asks for accuracy rather than force. A shelf that is too loose will need correction; one that is too tight may split the cabinet side or bruise the walls of the dado during assembly. The most dependable hand-tool approach is to mark from the actual shelf, define the walls with a knife and saw, remove most of the waste with a chisel, and finish the floor with a router plane.

What the joint does

A dado runs across the grain of the cabinet side. In a stopped version, it begins at the back edge and stops before reaching the front. The shelf enters from the rear during assembly, or the case is assembled around it according to the design.

The stopped end should be far enough behind the front edge that it remains concealed after fitting. If a face frame, applied lipping, or moulding will cover the edge, that may influence the distance. Do not rely on a future trim piece to rescue an imprecise layout, however. Mark the stopping point deliberately and leave sound wood ahead of it.

For ordinary cabinet work, a dado about one-third the thickness of the cabinet side is a useful starting point. Its exact depth depends on the stock, the load on the shelf, and the overall construction. More important than choosing a particular proportion is keeping the floor flat and the two walls square.

Tools and preparation

Gather the cabinet side and the actual shelf stock, not merely a measurement taken from a rule. Also prepare:

  • a marking knife with a fine point;
  • a marking gauge, preferably with a sharp cutter rather than a blunt pin;
  • a square;
  • a backsaw suitable for controlled cross-grain cuts;
  • a sharp bench chisel, narrower than the dado;
  • a mallet, if the wood requires one;
  • a router plane with a cutter narrow enough to work comfortably in the housing;
  • a straightedge and pencil for non-critical reference marks.

Plane and true the shelf edge before laying out the joint. A shelf edge with a hump, twist, or ragged saw cut cannot be used as a trustworthy gauge. Likewise, prepare the face of the cabinet side that will receive the dado. Identify its inside face and its front edge at once. A small cabinetmaker’s triangle or clear pencil notation prevents the costly mistake of cutting the housing on the wrong face.

Arrange the workpiece face-up on a firm bench. Support it fully and clamp it so it cannot shift under the saw or chisel. Good restraint is especially important near the stopped end, where levering or careless chopping can split fibres toward the visible face.

Lay out from the shelf itself

1. Mark the shelf position

Use a square and knife to mark one edge of the shelf location across the cabinet side. If the shelf position is measured from an end, take that measurement from the same reference edge used throughout the case.

Set the actual shelf edge against the first knife line and knife the second edge directly from it. This transfers the real thickness of the shelf, including any small variation in the planed stock. Keep the knife pressed to the shelf, and make the cut in several light passes rather than trying to score deeply at once.

The two knife lines are the walls of the dado. Darken only the waste between them with pencil. A little visual clarity helps when the board is turned or clamped later.

2. Mark the depth and stop

Set the marking gauge to the intended depth using a rule or a prepared depth sample. Gauge the depth line across the width of the intended dado. Run the gauge from the inside face of the cabinet side, and keep the fence firmly registered on the same face each time.

Now mark where the dado will stop. Square a knife line across the width of the housing at that point. This line is not simply a guide: it is the boundary that protects the uncut wood at the cabinet front.

A stopped dado has one open end at the back and one closed end toward the front. Mark the front clearly. It is surprisingly easy to begin chopping from the wrong direction once the board is rotated on the bench.

Cut the walls before removing waste

3. Deepen the knife lines

Place a chisel in each knife line, bevel toward the waste, and make a light vertical cut to strengthen the shoulder. Then pare a narrow sliver from the waste side. This creates a small channel for the saw and helps prevent the saw from wandering across the finished surface.

The stopped end deserves the same treatment. Make a crisp knife line and deepen it carefully with the chisel. Avoid driving the chisel hard at this stage. The goal is a clean boundary, not full depth.

4. Saw the long walls

Saw down the two long layout lines, stopping just shy of the gauged depth. A backsaw with a thin kerf gives useful control, but any properly sharpened saw can do the work if it is started accurately.

Keep the saw on the waste side of each knife line. Let the knife wall guide the first strokes, and watch the depth gauge line as the cut develops. A shallow, accurate saw cut is better than one forced quickly to full depth.

Do not saw beyond the stopped end. The front boundary must be cut with a chisel, because the saw cannot leave a square-ended recess without crossing into the visible wood.

Remove the waste in small stages

5. Chop a relief line at the stopped end

Set the chisel into the stopped-end knife line with its bevel facing the waste. Make a vertical chop, initially only a little way down. Follow it by removing a small chip from the waste side.

Repeat this as the dado is deepened. Working in stages leaves a firm wall at the front and reduces the tendency for the chisel to push fibres past the boundary. Never use the chisel as a lever against the stopped wall; that pressure can bruise or split the short grain at the end of the recess.

6. Chisel out the centre

Remove the waste between the saw cuts in shallow layers. Start near the middle of the dado and work toward the walls, rather than prying directly against either finished edge. With the chisel bevel down, light chopping and paring can remove material efficiently, but leave a little wood above the final depth.

As the recess becomes deeper, work from the open back edge toward the stopped end. This direction gives chips somewhere to escape and makes it easier to preserve the front wall. Keep the chisel narrower than the housing so its corners do not damage the walls.

At this stage, the floor may be rough. That is expected. The router plane is reserved for establishing the final depth evenly.

7. Level the floor with a router plane

Set the router plane cutter to a shallow initial cut. Rest its sole on the untouched surface around the dado and take passes along the housing, beginning at the open end. Advance gradually toward the stopped end.

The broad sole references the surrounding face, producing a floor that is both flat and consistent in depth. Take fine shavings as the plane approaches the gauge line. A router plane can cut right up to a square stopped end if its cutter and body have sufficient clearance; where they do not, finish the final small area with a chisel, checking it against the established floor.

Use the depth line as a guide, but let the shelf test the result. A dado with a clean, flat floor and square walls is more useful than one that merely appears to reach a marked line.

Fit the shelf carefully

8. Test without forcing

Try the shelf in the dado with gentle hand pressure. It should enter straight and seat on the floor without rocking. Do not hammer a shelf into an unproven fit. If it binds, withdraw it and look for polished compression marks on its edge or high spots in the housing.

If the shelf will not enter because the dado is fractionally narrow, correct the shelf first when the design allows it. A light plane pass on the underside of the shelf edge, taken from each end toward the middle, can preserve the visible upper arris. Make one or two passes, then test again.

If the shelf seats but rocks, the floor is not yet even. Return to the router plane for very light passes. If it stops short at the front, examine the stopped wall and the shelf’s end. A small uncut ridge is common and should be pared away carefully rather than defeated by force.

9. Clean the visible edges

Once the fit is settled, make any final paring cuts with a sharp chisel. Keep the chisel registration deliberate: flat against the wall when refining a wall, flat on the floor when removing a small high spot. Resist the urge to keep cutting after the shelf fits. A stopped dado does not benefit from extra clearance.

Before glue-up or dry assembly, brush out chips and inspect the stopped end from the front edge of the cabinet side. The front should read as an uninterrupted piece of wood. If a faint knife line is visible, it will usually soften with final surface preparation, but avoid rounding the edge so much that the crisp cabinet form is lost.

Common mistakes to avoid

Cutting to a nominal shelf thickness

Sheet goods and planed boards are often not exactly their stated thickness. Marking directly from the mating shelf prevents a dado that is unexpectedly loose or tight.

Making the dado too deep too soon

Deep chopping invites an uneven floor and increases the chance of levering fibres at the stopped end. Leave material for the router plane, which is designed to establish the final depth.

Letting the saw cross the stop line

A saw kerf beyond the intended end is difficult to hide because it runs toward the visible front edge. Saw only the long walls, and form the stopped end with controlled chisel work.

Forcing the shelf during fitting

A tight shelf can wedge apart the walls of the dado or crush the surrounding fibres. Find the source of the bind and remove the smallest practical amount of wood.

Neglecting the back-to-front orientation

The open end belongs where it will be concealed or structurally appropriate, usually at the rear of the cabinet. Mark front, back, inside, and outside before the first knife line is made.

A hand-cut stopped dado is quiet joinery: mostly hidden, but doing steady work. Its value lies in the broad bearing it gives the shelf and in the uninterrupted front edge it preserves. With clear layout and restrained cuts, it is a joint that rewards patience more than speed.
